My 96 Block that is going in my 89 does not have threads for the knock sensor. Is the knock sensor truly needed, or can the computer be tricked and not needed?

I’ve got one almost as bad as you. In later 2016, I bought a Savage-Axis 270 XP II. 20 rounds have been through that gun. LOL

Trust me, it’ll be worth it when you are done. I’ve had my truck farther apart and don’t regret it.

Doing the stud welder is a MUCH better decision than welding in screws. I’m glad you decided to go that route.

I circled where the factory fills a seam there, with what I assume to be brass. There is probably a spot welded seam under there and they just didn’t continue to put the brass in there. My truck actually had a bigger gap. We welded it up though with a patch because it was over an inch tall.

I’d fix it. I’d use a Unispotter and a slide hammer until I got it how I wanted. I wouldn’t weld it in because it would take much longer. You will need to smear filler over where you welded anyways if you replace it. And the metal on these trucks is crazy thin, so it is pretty difficult not to blow holes through the metal. If nothing above changes your mind about not cutting it out, consider this. What if you warp it when you weld it? You are SOL. Then, you won’t be able to make that straight the right way.
