I'd probably show up with a fuel filter in my hand (and 500 in my pocket) and offer to change it for him. Mostly because I'd love to see his reaction when I call his bluff. If the new filter doesn't fix it, I'd offer $400. Could be any number if issues causing the sputtering.
Mine looked fine too, but wouldn't keep out water along the entire length. Try the baby powder trick. That's how I found the hood seal issue.
Front axle is a Dana 30. Dana 35 is a rear axle for Jeeps.
Do you have adjustable control arms? Were the arms designed for the 3.5" coils and the pucks added in later?
I run firefox and I manual approve/deny all cookies. Haven't had any issues since running explorer years ago. :dunno: I am playing around with a script-blocker, though it's mostly for fun rather than being worried about anything.
I don't remember, but any pics of the thunderchief?
Hands down THE COOLEST, MOST B-A comanche ever.

Nope. I wasn't allowed to take any pictures in the storage buildings. :(
Chrysler museum.
For such a short run production vehicle, they've got at least 5 MJs. (not all on display though) 2 stock, 1 scca, 1 land speed and the Thunderchief
All explorer axleshafts are the same strength. Other Ford products have the lesser versions (like rangers and Aerostars) 95+ have the disk brakes.
ABS doesn't matter for our trucks. You just snip the wires to the sensor if it's there.
That might have more to do with the fact that they are being bolted to a truck bed. Not exactly the sort of base I would suggest for the huge force that the crane will effect on it.
