Regearing question

More that the gears depends what ratio it is now because there is a carrier ratio break. If you do it yourself then you’ll need fresh seals (pinion and axle), maybe bearings and a crush sleeve for the pinion. Pattern Matching yellow or blue. Torque wrench and watch a YouTube video on how to do it.

I used a dial indicator the few times that I did it when it wasn’t an emergency thing.

my advice, throw it away and put your money into an axle that will last. :thumbsup:  the 8.25 and 8.8 can easily be found with 4.10s already in them.  heck, I'd even consider another d35 already geared to 4.10s before I'd regear my own.

I don't recommend you do this.  You're quite possibly throwing good money after bad.  Yes, a 2.5L 4cyl is going to have a hard time breaking a D35, but it's still a piece of junk.  I think you'd be better looking at the Ford Explorer 8.8 swap option as you can just buy one with 4.10 gears for less money than the parts to regear your D35 to 4.10.  Or as Pete says a Chrysler 8.25, but honestly I've never seen a desirable one (97+) with factory 4.10 gears.  You could also look for an actual MJ D44 (rare) or an XJ one (still rare) or a TJ one (not quite as rare, needs more brackets cut off it before you can use it but is the same as swapping in any other non-MJ axle really).

 

I don't believe you need a carrier if you wish to regear it.  But you'll need a master install kit (shims, bearings, seals, pinion nut, marking paste), a set of ring gear bolts, and the gears themselves.

It used to be. 

 

It took me months to find mine. I'd start looking now and be prepared to travel when one becomes available.

Probably cheaper, probably easier.

 

You will need to remove old brackets and put new spring perches on whatever axle you buy, unless it is out of a MJ (there's not many MJ D44s or AMC 20s for sale).  You will need new ubolts and hardware ($70 approx for good stuff).  There also may need to be some adapting of brake lines, ebrake cables, and you might need to perform some sort of driveshaft modifications, all depending on what the axle if from and various other things about the swap.  Any junkyard axle you buy will likely need a little tidying up too, new brake parts and oil generally.

 

If you have any interest in lifting the truck and going SOA at some point in time, I'd buy two sets of spring perches and weld the SOA ones on at the same time...  But that's me.

regearing is not as simple as just turning some bolts.  they need to be set up juuuuust so or you can burn them or the bearings up in a short amount of time.  if you're a very handy guy and you want to buy the specialty tools and try your hand at it, it's not impossible.  just challenging.  I'm sure there are plenty of youtube vids on it.  

 

but if it were me, this would be a great opportunity to upgrade that axle too.  :thumbsup:   my dana 35 grenaded itself under my then 2wd 88 on 30" tires.  just started spitting ring gear teeth all over inside the diff on the way to work one day.  :crazy:

I've only seen one '97+ 4-cyl XJ as well... You're far more likely to find one that someone else already regeared, but it'll be $$$. As far as I can tell, the 8.25 from the Libby is the same as the '97+ XJ variant, and way more available. There's just more stuff to cut off before you weld on the perches, given the KJ's rear coils. The 4-banger KJ's also came with 4.10's, and as a bonus most of them also have disc brakes. Just a suggestion. I've got one sitting in my stash that I intended to swap in but didn't get around to, now I've picked up an MJ AMC20 so I don't think I'll be using it in the MJ, at least not immediately. If you were closer than SC I'd offer it to you.

So when I start junk yard shopping, should I get the 8.25 from a KJ or the 8.8 from an explorer. I have a 2.5L 2WD so I’m not wheeling it, I just want the 4.10 gears.

A comment and a question....the 4.11 8.8 will be more available and more economical for you in your area (look for Ford explorers)......I have not read in this thread were you confirmed what your gear ratio is...... Have you looked for a tag....or better yet pulled your diff cover and looked for  the stamped numbers......be a shame to go through all this and find out you had 4.10 the whole time.....?? It says 3.55 above.....but that would mean that the diff was changed?????

Auto or manual tranny? What year? Why don't you make a signature so everyone knows what vehicle you are referring to?
