What little was above the chassis rail was not painted, 'cept for the oem XJ paint that was still on the pieces I put in, after cutting and welding.
The POR15 covers very well, and I used seam sealer on all the seams from below. May POR15 or undercoat from beneath as well, one of these days.
Had two spots on the pass. side, right behind the front tire and directly above the muffler (common spot).
Got a disc 8.8 in my MJ, 4.10 and LS, picked it up complete for $100. Deals are out there at the junkyards if you do the legwork. $300 is more common around here.
If it's a 4wd, the gear ratio of the front axle will determine which rear axle you use.
If I were you, I would determine each gear ratio and use the one that works best for your truck and type of driving.
Under my bed liner, Found a spoon, fork, knife, rebar, heavy power cable, lots of other junk. I don't know what the PO was thinking throwing a liner over all this crap. Good news is there's no rust problems beneath the liner.
The DS Chevy is already flattop, no work required. The PS is a little tougher to come by, most common in '73-'75 Wagoneer which is what mine came out of.
Check out www.sky-manufacturing.com and click on the Chevy/Ford link for steering arms. They'll machine a knuckle for highsteer for $45 if you provide the knuckle.
Considering most 4.0L/5spd MJ's and XJ's came with 3.07 gears, I'd go with the 4.10 and be done. I found a Jeep D30 and an 8.8 in the junkyards, $100 each.
The bolt pattern on the face of the transfer cases is the same, the difference lies in the bolt holes on the end of the tranny. The YJ tranny will clock either transfer case up higher than if an XJ/MJ tranny were used.
You are correct on your spline counts.

There's been a few MJ's pop up on the StL Craigs List, as well as the MWJT forums. Taz on here has a really clean '88 MJ if you can talk him out of it, er, talk his wife into letting him sell it ;)

You can buy my MJ, or check it out if you want some ideas. It's a D30/8.8 combo with 5.5" RE coils and SOA in the rear. I've only wheeled it once, and was impressed. The 8.8 has a limited slip and I've got a LockRight locker ready to go in the front. Also geared down to 4.10.
'99+ on the better intakes I believe. Your throttle body is quite a bit different, you can use the HO throttle body or, possibly, machine an adapter to use your Renix TB on the HO intake.
