I had a Motorad fail open on me within a year. I have some Carrols NOS I bought off of ebay. A bit of a tight fit. Also, Flowcooler has revived the Robert Shaw line.

To Electric Fan or Not To Electric Fan

I have triple fans in my XJ. I used the aluminum 'housing' from dirt bound. I used SPAL fans and a K_Suspension controller. I do have some controllers from Nick-n-Time. My radiator doesn't have the bung to use the ones I ordered from him. I think I'd like his setup better though. Also, K-Suspension has the 'housing' too. I think. I think I dropped about 5 degrees of temp running above 40 mph. Actually, with out any fans in there, I run a bit less. I normally run about 205-210F. I haven't run much in City traffic or 'Wheeling' with this setup. So, I'd be hesitant if that is your build. I did try and use a Left and Right hand electrical fans stock XJs. The newer ones put out 1200 to 1400 CFM with the curved blades. I just couldn't come up with one from a RH drive. Also, maybe run a front mounted pusher fan. ??? -
My experience is that the harness will give about twice the light. Also, the H4 housings will give about twice the light (with out the harness). With an Autopal, Hella, Bosch and CIBIE, and harness, I'd say 4X. Daniel Stern use to sell the CIBIEs. He now sells a Japanese made ones. He rates them better.

I think the MJ and Scrambler running is worth mor than the XJ. XJs are 'easily' found for sale. My only slant to keep it, would be if it is rust free. Also, it would depend on what you think you'd get for it.

The Fan "Pulley' also has a bearing in it. Its hard to find. I have ordered some from Gopher Supply in New Mexico. I forget the PN. -

For both tightening and loosening of the nuts. I also like a screwdriver with a square or hex shaft. Gives a flat to go against the nut(s). -

The nuts for the water pump pulley and the mechanical fan, I use a large flat bladed screw driver between two of the nuts. It keep the pulley(s) from rotating. I use a box end wrench. -
I'd look at the hub bearings or since yours is an '88 the front wheel bearings.

I am thinking of cutting out the baffle from a 96+ VC and adapt it to a 93-95 ZJ. Just thinking, haven't looked at both side by side.

All engine have a bit of blow-by. It is 'excessive' blow-by that might cause issues. My though on why oil gets into the air filter box, is leaks in the system. Or the CCV tube is blocked or restricted to much. So, the engine is drawing air into the airbox, instead of drawing air from the airbox. I'd check Dino's 4.0 page on how he set up his catch can.

I'd put a catch can to the rear tube. I'd also 'upgrade' to a latter XJ "big Tube' CCV. If oil is puking into the air filter, there is a leak in your system. You could put one of the 'Hot Rod' type Valve Cover filter.

The 93-95 ZJ VC is aluminum. It has the oil towers like the RNEX and HO. It has the CCV grommets like the later steel covers.

I did measure both intake and exhaust manifold flanges. About .485.

Thermostat opening temp opinions

I run a 195-197 F thermostats. I have been running 205 to 210. MPG is discussion on its own. Some say a 205F Thermostat gets better MPG. Also, a lot of this depends on ambient air temp. I have had a few thermostats stuck open or even come apart. -
I have seen them on another XJ in the PnP in New Ringgold. I think last year. Also, Banks claims there's is the only exhaust manifold with the same thickness as the Intake manifold. I just gave away or 'back' the two stock XJ manifolds I have. I might see if there is any difference between the Thorely and the Banks I have. I might be able to measure a stock one.

Yes, much different than the ones I had on my '98's and 2000 XJs.

The 'washers' I pulled off my '88 MJ were flat with a 'step' in them. The steep was for the difference between the Intake manifold and the header.

Ditto or Tritto one the studs. I think Boostwerks and other make kits. I use a crowsfoot on the top ones, to torque them down. What header you use can be an issue as to ease of torquing them down. The 2000-2001 are a Royal PITA. The 99+ intake can cause issues. I installed a Pace Setter exhaust and a 99+ intake. I had one bolt that was an issue. I could get all the others with an extension. I needed a bit shorter torque wrench.

'I’m obviously pretty biased but I genuinely think A&M has the best chance to beat them. And I still think Ohio State is the best team in the country' I can't disagree. I like that IU went from 'irrelevant' to contender in two years. I cheer for Penn State otherwise. Lived in Pa from time to time.
