Tired 1990 MJ Project

This is my old 1990 MJ. It's seen better days and is in need of a lot of attention. The rear axle needs to be replaced with something stronger, so I can start driving it again.

1990 MJ 4x4

4.0 L

5 speed

Lift Kit

Front axle replaced with non-disconnect axle from salvage yard

Warn front hub kit

Fenderwells trimmed and flares added

Homemade front and rear bumbers (NEED Paint!)

SYE added

Rear axle keeps breaking pinion gears (Hope to change to Dana 44)

Homebuilt aluminum rack

I hope to have it back on the road soon. I have broken three pinion gears in stock rear axles. With 4.10 gearing, the pinion shaft in the gear area is just too small to handle the stress of even mild off road use. So, I am currently looking for a stronger rear axle in the central Florida area and hope to find something that already has 4.10 gears to match the front axle ratio. I have notice that most newer axles have disc brakes and that would require additional changes to the master cylinder and maybe the front and rear proportioning valves. So I am researching what model axle would be the easiest to swap. Any axle suggestions or leads on axles in Florida would be greatly appreciated! I know that the driveshaft will require modification also.

You're gonna have a hard time finding an axle that is already 4.10 and fits under the MJ unless it's coming off someone else's build.  The easiest axle to obtain would be a C8.25 from a newer XJ, the only modification required is welding on new spring perches in the correct location.  Then gear it to 4.10 and stick it under the truck (not sure if these ever came with 4.10s from the factory).  It's only slightly weaker than a Dana 44 and still has tons of aftermarket support. 

 

Doing this you also have the option to do a disk brake conversion using parts from a Jeep Liberty KJ.  Those have a C8.25 under them with disks that swap directly to the XJ one.

IF you're up to the challenge (grinding, welding etc) a Ford 8.8 out of an explorer can be had with factory 4.10 gears, though they too can be tough to come across. They're supposed to be as strong as a D44 (debate may ensue) and are, in my opinion, more readily available than XJ axles. They would also give you disc brakes. I swapped in an 8.8 with 3.73s with an LSD and discs that I picked up for a pretty good price from a local JY.

The man said he's breaking axles with his current 4.10 D35 - why would he buy another one?   :laugh:

 

It took me two years to find an MJ D44 (3.55) and it would take two more years (if ever) to find a MJ D44 4.10 axle as there were very few. As above, find a 4.10 8.8 or even a 8.25 as both are much stronger than the D35. D44's from an Isuzu, Honda Passport or similar are also fairly plentiful and will work. Lots of them with the 4.10 gears already too. One with disk brakes is a positive and lots of guys are using the stock MJ master / booster and distribution block with them.

I don't want to sell it, it's free and will get it moving. Plus I have no use for it.
