Clunking noise from transmission

Ok just found a new noise yay! When Ive been putting heavy load on the engine and going up hill and sometimes around a turn Ive been hearing clunking. so I lifted my the rear of the truck and put it in gear and rotated the drive shaft and the clunking noise is in the transmission not in the u-joints or rear axle.I have the ax5 with 207 transfer case (which sucks i know) Does this sound like a premature failure about to happen?

Whats my best option for a donor trany with 5 speed and 231 transfer?

Eh.. not really. The AX-4/5 is a pretty decent transmission. The 207, however, isn't the greatest.

 

It may be a problem with your clutch and/or pressure plate if it's coming from the bellhousing. Best way to find out would be to yank the trans and t-case, and diagnose it on a bench.

well i wanted to replace the 207 anyway, i found a ax5 and 231 for $275. I think I will buy them and swap em and rebuild my tranny later for a spare.

I noticed that some transfer cases like my 207 have the vacuum 4wd switch and some have the electric switch on transfer case, will I have to get a 231 with the vacuum switch or can i install my old switch in the 231??

The vacuum switch is for the CAD on your front axle. Pull the vacuum lines for it, plug the ends, and lock the CAD over.

On the later 231s (91+), the electric connection isn't for the CAD, as it was done away with. It's for the speedometer. 84-90 was cable driven, 91+ is electronic. The early electric senders simply screwed on where the cable goes, and converted it to an electric signal. The part that holds the speedo gear is the same.

Fuel economy isn't really noticeable, since they ended up just trashing the system anyway. Your axle will be fine... again, since they did away with it anyway. Your tires won't notice a difference. It's not locking the axle, the open differential still functions normally. Only thing you may have to watch for is bad U-joints in the front driveshaft, if the 4wd wasn't used on a regular basis.
